
The Hidden Reason Your IP65 Heaters Actually Fail
Here’s a secret about IP65 heaters: most of them don’t fail because the main case leaks. That’s rarely the problem. The real killer? The spot where the lead-wire enters the unit. In high-wattage infrared systems, that junction is basically a thermal bottleneck. If the sealing isn’t spot-on, heat starts creeping backward along the wire. It slowly bakes the insulation until it gets brittle and cracks. And once that happens, you’re looking at a short circuit. Simple as that.
Why the wires get fried
Heat moves. It always does. In these heaters, the filament gets incredibly hot, and without a solid thermal break, that heat migrates right toward the electrical terminals. A lot of cheap seals just use basic silicone or rubber. Those are fine until they hit about 150°C—then they just give up. We do things differently. We use high-temp fluoropolymer seals and specialized potting compounds. It keeps the moisture out, sure, but more importantly, it blocks the heat from traveling. It’s all about that transition zone. If the seal is too stiff, the wire will literally snap as it expands and contracts. Too soft? It melts. You need that “Goldilocks” material that can handle the heat cycle without losing its vacuum seal.
The problem with “off-the-shelf” builds
You’ll see plenty of heaters claiming they’re IP65, but they’re just using generic glands. Those work great in a cold warehouse, but they fall apart in industrial heating. To actually get this right, you need a multi-stage approach. We’re talking a heat-shrink sleeve, a chemical-resistant potting agent, and a mechanical compression nut. Skip any of those, and you get “creep.” The insulation shrinks, the copper gets exposed, and suddenly you’ve got an arc. Not a great day for anyone.
A quick heads-up on installation
There is a trade-off here. Because the sealing is so much better, the lead-wire is naturally stiffer. You can’t just bend these cables into a tight corner. If you force a sharp bend during install, you might actually crack the seal. Just give your wiring a bit of breathing room and a gradual curve. Your potting compound—and your sanity—will thank you.
